I. Overview
The electric bicycle assembly line is a three-dimensional assembly system that combines ground plate-chain conveyors with overhead suspension conveyors, specifically designed for electric bicycles, electric mopeds, and electric motorcycles. As shown in the picture, this electric bicycle assembly line uses a plate chain conveyor as the main line for vehicle assembly and an overhead suspension conveyor as the auxiliary line for side material distribution, forming a three-dimensional cross-circulation production mode of “ground assembly + aerial logistics”. It is widely used in the sub-assembly, final assembly, debugging, and testing of two-wheeled/three-wheeled electric vehicles.
This electric bicycle assembly line consists of steel structure guides, bent plate chains, and special needle roller chains. It uses chain plates to drag electric bicycles for circular plane operation to achieve the production process purpose. The entire electric bicycle assembly line adopts a modular assembly mode, and the number of workstations can be set according to process requirements. At the same time, it can form a three-dimensional cross-circulation production system with elevators, suspension lines, and automatic handling robots.
This electric bicycle assembly line balances the flexibility of manual assembly with the efficiency of automated conveying. It is suitable not only for large-scale production of a single model but also for mixed-flow production of multiple models by adjusting fixtures and workstation configurations. It is core equipment for modern electric bicycle manufacturers to achieve lean production, reduce costs, and increase efficiency.
II. Process Flow
The process flow of the electric bicycle assembly line follows the assembly principle of “basic parts first, then assemblies; interior first, then exterior; heavy parts first, then light parts”. The typical process is as follows:
1. Component Preparation and Pre-assembly
Before production starts, components such as frames, motors, battery packs, controllers, shock absorbers, hubs, and plastic parts are inspected upon arrival, and then distributed to each workstation by the overhead suspension conveyor or AGV of the electric bicycle assembly line. Some components (such as motors and rear wheels, front forks and shock absorbers) can be pre-assembled in the sub-assembly area to form modules before being loaded onto the line, thereby reducing the main line assembly time.
2. Frame Loading and Basic Assembly
Empty fixture plates are sent from the lower return line to the beginning of the line via a lift. Workers hoist the welded frame onto the fixture plate, position, and clamp it. Subsequently, basic components such as the steering column, front fork, main stand, and footrests are installed in sequence. This stage mainly completes the construction of the vehicle’s “skeleton” and is a fundamental link of the electric bicycle assembly line.
3. Powertrain System Installation
At subsequent stations, the motor (or hub motor) is installed, the battery pack is placed into the compartment, the controller is fixed, and high-power wiring is completed. This stage is the core assembly section of the electric bicycle assembly line, with extremely high requirements for torque control, insulation protection, and waterproof sealing. It is usually equipped with torque-controlled tightening machines and insulation testing equipment.
4. Running Gear and Brake System Assembly
The front and rear wheel assemblies are installed in sequence, the brake system (disc/drum brake) is assembled, and the transmission components (chain/belt) are connected. On the electric bicycle assembly line, dynamic balance tests must be performed on the wheels before installation to ensure driving stability.
5. Wiring Harness Routing and Electrical Connection
The whole vehicle low-voltage wiring harness is routed according to the process drawings, and electrical components such as lights, instruments, throttles, brake power-off switches, horns, and anti-theft devices are connected. At this workstation of the electric bicycle assembly line, it is necessary to ensure that connectors are in place, polarity is correct, and the wiring harness has no interference or wear.
6. Appearance and Functional Parts Assembly
Install appearance covers such as seats, cushions, side panels, front enclosures, lights, rearview mirrors, and bumpers, as well as functional parts such as charger interfaces and storage boxes. On the electric bicycle assembly line, this stage has high requirements for surface protection to avoid scratching the paint surface.
7. Vehicle Inspection and Debugging
The assembled vehicle enters the inspection station for the following in sequence:
- Static inspection: Re-tightening of fastener torque, circuit continuity and insulation testing, battery sealing check;
- Dynamic testing: Motor performance, maximum speed, acceleration performance, braking performance, light beam position, speedometer indication error, etc.;
- Road test: 3-10km driving test to verify starting, steering, braking, and abnormal noise.
8. Off-line and Warehousing
Qualified vehicles are unloaded from the end of the electric bicycle assembly line, cleaned, labeled, packaged, and then put into storage. Empty fixture plates are circulated to the beginning of the line via the plate return system to start the next cycle.
III. Technical Parameters
The following are typical technical parameters of the electric bicycle assembly line. It should be specifically noted that the electric bicycle assembly line is non-standard customized equipment. All parameters need to be designed according to the customer’s workshop conditions, product specifications, production program, and process requirements. The table below is for industry reference only:
